Flayvr Labs looks at what food processing actually means, why a chilled prepared meal is not automatically equivalent to an industrial formulation, and what matters beyond the length of an ingredients list.
A saucepan changes food.
Heat softens onions, breaks down the structure of tomatoes and turns dry lentils into something we can digest. Chopping, fermenting, freezing, blending and seasoning are all forms of processing. Even washing a carrot changes it from the state in which it left the soil.
Yet “processed food” is now often used as a single warning label. A loaf of supermarket bread, a tin of beans, a protein bar and a chef-prepared lentil curry can all be placed under the same loose heading, despite being made for different reasons and behaving differently on the plate.
That confusion matters. It can turn a useful conversation about food formulation into a much less useful fear of anything that has been cooked, packaged or prepared in advance.
What does ultra-processed actually mean?
The most widely used research framework is NOVA, a classification system that groups foods according to the extent and purpose of their processing.
Its first group includes unprocessed or minimally processed foods such as vegetables, grains, meat, milk and dried pulses. Another group covers culinary ingredients including oil, salt and sugar. Processed foods include relatively simple combinations such as cheese, traditionally made bread and vegetables preserved in brine.
Ultra-processed foods sit in a different category. They are generally industrial formulations assembled from refined food substances, modified ingredients and additives used to create particular flavours, textures, colours or shelf lives. Examples often include soft drinks, confectionery, reconstituted meat products and many packaged snacks. (PubMed)
The distinction is not simply that a machine was involved. Nor is it that the food came in a packet.
The underlying question is what the processing was designed to do.
A kitchen may process tomatoes to make a sauce. An industrial formulation may combine glucose syrup, refined starch, flavourings, emulsifiers and colouring to produce something that resembles a familiar food while behaving very differently in the mouth.
What the controlled research found
Much of the evidence linking ultra-processed diets with poorer health comes from observational research. These studies are valuable, but they cannot always separate the effects of processing from wider differences in income, lifestyle, food access and overall diet.
A tightly controlled inpatient study led by Kevin Hall provided something more direct.
Twenty adults stayed at the US National Institutes of Health and ate either an ultra-processed or unprocessed diet for two weeks before switching to the other. The meals offered were designed to be broadly matched for presented calories, sugar, sodium, fibre and macronutrients. Participants could eat as much or as little as they wanted.
On the ultra-processed diet, they consumed roughly 500 additional calories per day and gained weight. On the unprocessed diet, they lost weight. (PubMed)
The study was small and lasted only four weeks, but it demonstrated that the difference could not be dismissed as nutritional labels alone.
Something about the meals changed how much people ate.
The structure of a meal matters
One possible explanation is eating rate.
Many ultra-processed products are soft, uniform and easy to consume quickly. They require less chewing and deliver energy at a faster rate. By the time the body’s signals of fullness have caught up, more food may already have been eaten.
Research comparing foods across processing categories found that the average rate of energy consumption rose from unprocessed to processed and then to ultra-processed foods, although there was wide variation within every category. (PubMed)
That variation is important.
A food does not become harmful simply because it is smooth, and a coarse texture does not automatically make a meal nutritionally strong. Still, texture, energy density and eating speed can interact in ways that the calorie number on a packet does not show.
A recent controlled trial also found that altering the texture of ultra-processed diets to slow eating reduced energy intake over a two-week period. This suggests that formulation and oral processing may be part of the explanation, rather than the processing label acting as a complete mechanism by itself. (PubMed)
What we compared in the Flayvr kitchen
For our kitchen comparison, we looked at three forms of a tomato and lentil meal.
The first was made from lentils, tomatoes, onions, oil, spices and stock. The second was a typical chilled supermarket ready meal. The third was a shelf-stable packaged product with a longer ingredient list and several ingredients used primarily to control texture, flavour and preservation.
We compared more than nutrition panels.
We looked at whether the lentils remained intact, whether vegetables were still recognisable, how quickly each meal could be eaten, how much chewing it required and whether the flavour developed as the mouthful changed.
The chef-prepared version was still processed. It had been chopped, cooked, seasoned, chilled and packed. But its structure remained recognisably culinary. The lentils had texture. The sauce contained pieces of vegetables. Acidity, spice and fat came from ingredients performing familiar kitchen functions.
That does not prove it was healthier than every packaged alternative. It does show why “prepared” and “ultra-processed” should not be treated as interchangeable terms.
Is a ready meal automatically ultra-processed?
No.
Some ready meals are ultra-processed. Others are closer to food you might cook at home, only prepared in a larger kitchen and chilled for convenience.
The front of the pack rarely tells the whole story. Look at the actual composition.
Can you recognise the main ingredients? Are vegetables, pulses, grains or meat still structurally present? Are additives being used for a necessary technical purpose, or is the product largely reconstructed from refined substances? Does the meal provide enough fibre and protein? How much salt does it contain? What would you eat alongside it?
A long ingredient list is not automatically evidence of poor food. A curry made with fifteen spices may have more listed ingredients than a sugary drink. Context matters.
The NOVA framework has helped researchers ask important questions, but critics have also noted inconsistencies in classification and substantial differences between foods placed in the same category. Fortified breads, flavoured yoghurts and confectionery should not be assumed to have identical nutritional effects simply because all may meet a broad definition of ultra-processing. (PubMed)
Our findings
There is good reason to limit diets dominated by soft drinks, confectionery, packaged snacks and heavily formulated convenience foods. Controlled evidence suggests that an ultra-processed dietary pattern can encourage greater energy intake.
It does not follow that all prepared food is the same.
Cooking is processing. Chilling is processing. Fermentation is processing. These techniques can make food safer, more digestible, more flavourful and easier to fit into daily life.
The more useful question is not simply whether food has been processed.
Ask what it was made from, why it was processed and what remains when it reaches the plate.
